By thicker, I meant you could add depth to the case (Y axis in your model). Not sure how "Thick" the top section is, but there is an opportunity to create more space by increasing that dimension.

Are you going to design it so that the button wells are built in for A,B,X,Y? You may also want to do the screen frame built in too.
Another idea is to make it a little thicker than the original to make more internal space.

There are to many different 18650's out there. Search for Protected 18650. They do make them. I run one in a LED flashlight. If it is a cheap battery, I would stay away from those.

Yes, they can be used, if you have the room for them inside the case. There are several "Sleds" made for dual 18650 batteries. Here in the UK, the highest mAh value battery I could find that was the right dimensions was 2000mAh, the customer services from the place I bought it from advised that I could connect 2 of them in parallel to get double the capacity, has anyone tried this? I'm not quite sure how to do that safely,...
