I've been experimenting on a "trash" tin just to practice cutting holes and I cannot for the life of me figure out how to cut nicely. I had a Pi 3 so I didn't need an audio filter (as it wasn't PWM). I just used a 2.5 watt mono amp from adafruit. Because your build will have a stereo audio jack, I'd use this.

That seems like a lot. My Pi3 build came out to ~140 in parts. That's not factoring in the cost of a shell which should only bring it to around ~150. Why do you have an audio fx board in there? Has the composite connection changed at all from modification to modification? Usually, poor quality with composite video is because of poor connection quality.

If you want to emulate a PS1, you'll definitely need two analog sticks and four triggers. If you can do without full PS1 support, you can save yourself a joystick and just have one nicely in the center. Otherwise, there are few places to put a second joystick.
