I have never heard of SD cards that can't be formatted. You have physical access to the cards and formatting is a destructive procedure. Have you tried something like Disk Utility in Mac OS or fat32formatter (not exact name, google it) on Windows?

Hi, the original switch is 6x6x6 I believe but it doesn't matter because it's too short. Please get a longer one. Maybe 6x6x8. Don't worry about the voltages. Having Wifi issues? Read this first

I have gone through two CSO boards and at least a dozen hours of troubleshooting including checking through logs, trying to install different drivers, modifying and tweaking interfaces, trying static IP's instead of DHCP etc and never had luck. I also haven't been able to really use usb wifi dongles...

Paragon method works perfectly and transfers are much faster than wifi and USB anyway. You also have full access to the file system which matters because it allows you to easily troubleshoot issues.

I thought devices "request" how much power they want and won't take extra. I suspect if you use a fast charger with the CSO, it will still charge at 5V.

I am having problems understanding your questions. First, you are asking what size you need for the mode switch, right? I believe it comes with 6x6x6 or 6x6x5 switches.
