Tips from me

-you wont end up using a heat gun
-your dremel may have a "drill" bit, so no need for a drill.
-you can get a tool that does wire stripping&cutting in one to reduce your desk clutter
Buy as much as you can from ebay/amazon if you are in a country that has a lot of free shipping. You will often find thing like:
-bw screen
-usb ports
-tactile switches
-microusb breakout board
This helps consolidate so that you dont have 50 tracking numbers on different websites.

Also, most importantly you haven't mentioned buying any actual wire. You will 100% need some of that.

I was under the impression that scavenged USB cable would be sufficient.

The videos gave an impression that the wires would be appropriately gauged if salvaged only from that resource.

I most likely WILL use a heat gun and the heat shrink wrap because I do happen to own those tools/supplies.

I want to use tools for their intended purpose if possible. A dremel is a routing/shaping tool, not a substitute for a real DRILL.

You need good quality USB cable for it to be appropriately gauged. Most cheap china stuff is garbage and uses the same wire for all 4 wires, but you can try.

I just used a lighter for my shrink wrap (budget haha) but a heat gun is a god idea for that.

Also my rotary tool came with some small drill bits and since you are drilling very thin/small plastic there's basically no need for another drill. Up to you!

If it isn't obvious, I haven't attempted a build of this scale before.

I am trying to be extremely analytical, and to make sure that I accurately document requirements for completion. I have budget and soldering skill limitations that I must consider.

I am planning this build from A-Z to make sure that I build it as accurately, and as competently as possible.

From what you are saying, any USB cable sacrificed for this project, should have thicker wires for power, if they are suitable and thinner wires for data for this project. SOME USB cables have uniform gauges for their wires and they are unsuitable, because the power wires may not be sufficient.

Is that correct?

I am thinking that I might just hot glue in a labeled after-market cartridge and just use the SD slot on the Pi Zero.

I know this makes the SD card much less accessible, but I don't think that it would be a problem to just unscrew the case and replace either.

Are there any concerns other then accessibility with using the SD Slot on the Zero directly?

I ended up chopping a cartridge and secured it with hot glue. I just wanted more room to space things apart and it worked well. Like you said, you can unscrew it to access the SD card if you need.

Another option is to just wire a micro sd card adapter to the pi zero test pads, mount it at the edge of the case and cut a hole or use an existing slot.

Ah I realized I can get away with not buying USB Ports now too.

Another item off the list...for now

I don't plan to make an Internal port, just an external one, and the Adafruit Powerboost comes with a port that isn't used. I can always just image the SD card and copy everything I want Via the PC to start with

Why does Wermy solder all 4 wires for the external USB port to the AIO board, but then run power to it from the Power Boost?

EDIT:
The reason I am asking is that I am annotating pictures of each of the components for my own notes. I am sure that this probably already exists somewhere, but I will actually learn it better if I do this myself.
